The Challenge
After a severe May hailstorm hit Austin (5cm hail recorded), the homeowner noticed their solar production had dropped 30%. Visually, only 6 panels showed visible cracks — but as we explain in our blog, hail often causes micro-fractures invisible to the naked eye that progressively destroy panel cells.
The homeowner's insurance company required a certified solar contractor's report before approving any claim.
Our Approach
We deployed our diagnostic and restoration process:
- Electroluminescence (EL) imaging: Used specialized cameras to scan all 24 panels at night. The scans revealed micro-fractures in 4 panels that looked fine visually — but were silently underperforming.
- Insurance documentation: Provided a 12-page report with EL images, production data, and replacement quote — accepted in full by the insurer.
- Panel replacement: Sourced 10 new panels matching the original wattage but with newer, higher-efficiency cells (improved bypass diodes for shading tolerance).
- System reconfiguration: While the array was open, we cleaned all junction boxes, replaced 2 micro-inverters showing diagnostic errors, and updated firmware across the array.
- Performance verification: Ran 7-day production test against pre-storm baseline.
The Result
Not only did production return to normal — it exceeded the pre-storm baseline by 21% thanks to:
- Newer panel technology in the 10 replacements (10% more efficient)
- Replaced micro-inverters that had been silently failing
- Cleaned junction boxes (reduced resistance losses)
The homeowner's 100% insurance reimbursement covered all materials and labor, leaving them with a net upgrade at zero cost.
